1. Design & Material Selection
The process begins with CAD design to map wire routes, connector placements, and component specifications. Engineers ensure compliance with safety standards and select materials like copper wires and PVC/teflon insulation for durability.
2. Wire Cutting & StrippingAutomated machines slice wires to precise lengths and strip insulation from ends. This step ensures uniformity and reduces manual errors.
3. Terminal Crimping
Terminals are attached using hydraulic crimping tools to create secure, low-resistance connections. The process involves:
- Front clamp
- Rear clamp
4. Pre-Assembly
Wires are grouped into sub-harnesses:
- Labeling
- Twisting
5. Main Harness AssemblySub-harnesses are mounted on a pin board and secured with cable ties or adhesive tape. Connectors are inserted into housings, and protective sleeves are added to shield against abrasion.

6. Testing

7. Final Inspection & PackagingHarnesses undergo visual inspection for defects and are packed in anti-static bags or boxes for shipping.
